Got the 2 mating parts out now. Just as much wear on the female end.
It's even more confusing that they thought that such a flimsy joint would transmit so much
power, now I can see the rest of the drive train. It's built like a brick shithouse!!!
The plan now will be to reverse the male and female ends. If I machine 4 slots diametrically opposite, into the female end, 6 mm wide. Then make 4 keys a driven fit on the width x depth enuff to be 3mm short of the inside dia of the male bit.
Then TIG weld them in from the outside and turn the OD back to original size.
The male end then would have 4 keyways m/cn'd in it, 6 mm wide, the depth being 3 mm short of the inside dia.
It should all slide back together as before, the driven surface should be around 4 mm+ which should be well sufficient as I will be using nickel steel for the keys.

Sounds like a decent fix! There is also the concen about lubrication, as I was under the impression that a lot of the wear in that area was caused by a lack of lubrication, meaning the splines fretting against each other caused massive wear.
Does it look like anything can be done to improve lubrimacations?

Lubrication is not an issue as the whole point of their design, is that once the splines lock together, there is no need of lubrication as nothing moves.
It was a good idea but just not big enuff, mine will work on the same principle of almost zero clearances,and a firm push fit, as all the carrier brgs are on the outside of this tube, are very sturdy and have plenty of lube.
The carrier brg nearest the joint on this one has some play in it, it's a quite big taper roller unit
bigger than the other end, the outer cage is 55 mm ID up to 65 mm dia and 12 mm wide.
As this has worn slightly it's allowed the splines to do also with subsequent result, you can see the bright wear on the nose of the present male end where it has rubbed inside the tube.
Both these boxes seem to have been apart before. The main g/box extension has marks on it, traces of liquid gasket and one of the attaching bolts has had ptfe tape added to the threads.
On the transfer box, although the drive train is in many parts, it's all held together by the brgs
and locked in place by a double C finger clamp, it's self secured by a roll pin, through a boss on the spring loaded selector rod.
Some cowboy has been trying to remove the finger clamp without drawing the roll pin.
Fortunately they haven't done any damage and after I pulled it apart I filed the bits up nice and tidy

After fighting duff computery equipment and my own ignorance, I have managed to get pictures of the offending bitz on to here
Unfortunately they will not load into a post for some reason so I've managed to put them into the garage under the guise of a 2011 yugo ( my joke)

The pictures are only screen shots, if i click them then they are broken links. I think this place you have uploaded them to is for making tshirts etc and does not let outsiders view the pictures.
